A wide range of powder zeolite Y samples and zeolite Y coated on FeCrAl alloy wires were successfully synthesised hydrothermally using standard precursors namely sodium aluminate and silica (Ludox) with sodium hydroxide and water. The starting gel composition was 3.3Na2O:Al2O3:10SiO2:180H2O and characterisation methods including XRD, SEM and EDAX were used to determine the structure and composition of the samples synthesised at 100 oC between 1 and 12 days. The first part of the project determined the effects of changing the Na2O, H2O and Al2O3 gel composition monitoring crystallization time, surface morphology and zeolite phase produced. Increasing the Na2O content (4.3Na2O:Al2O3:10SiO2:180H2O) in the gel speeded up the zeolite crystallisation whereas water diluted the gel and slowed it down. Changing the Al2O3 content also speeded up the synthesis. Faster crystallisations and long reaction times led to mixed phases with GIS, GME and CHA also being formed. The second part of this project focused on attempts to coat zeolite Y on to a metal substrate. The FeCrAl alloy wire was used as the support. The wires were successfully coated using gel preparations determined in the first part of the project above. The mass and SEM images of the zeolite coating layers deposited on the metal surface are discussed. The coating of FeCrAl alloy with zeolite Y was the first time this was attempted at the University of Manchester and typically only zeolite ZSM-5 is commented in the literature. The results showed that the synthesis time and gel composition has a crucial effect on the coating on the alloy wires and the results are presented and discussed in detail. If the zeolite growth was too slow then a very thin layer is formed however, if too fast, then a lumpy non-homogeneous layer is deposited.
