Özet
Hazır giyim sektörü, emek yoğun üretim yapısı, kısa ürün yaşam döngüleri, hızla değişen moda eğilimleri ve yoğun küresel rekabet koşulları nedeniyle üretim süreçlerinde yüksek düzeyde verimlilik ve esneklik gerektiren sektörlerin başında gelmektedir. Günümüz üretim ortamında hazır giyim işletmeleri bir yandan maliyetleri düşürmek diğer yandan üretim hızını ve kaliteyi artırarak müşteri taleplerine hızlı şekilde yanıt verebilmek zorundadır. Bu nedenle üretim süreçlerinin etkin planlanması, kaynakların verimli kullanılması ve üretim sistemlerinde sürdürülebilir performansın sağlanması işletmeler açısından kritik bir gereklilik haline gelmiştir. Hazır giyim üretim sistemleri incelendiğinde özellikle dikim operasyonlarının üretim performansı üzerinde belirleyici bir rol oynadığı görülmektedir. Dikim hatları, birbirine bağımlı çok sayıda operasyonun ardışık olarak gerçekleştirildiği üretim sistemlerinden oluşmaktadır. Bu sistemlerde operasyonlar arasındaki iş yükü dengesi üretim hattının toplam verimliliğini doğrudan etkilemektedir. Operasyonlar arasındaki dengesizlikler üretim akışının kesintiye uğramasına, darboğazların oluşmasına, bekleme sürelerinin artmasına ve üretim kayıplarının ortaya çıkmasına neden olabilmektedir. Bu nedenle dikim hatlarında dengeli bir iş yükü dağılımının sağlanması ve üretim akışının sürekliliğinin korunması üretim yönetiminin temel problemlerinden biri olarak kabul edilmektedir. Türkiye açısından değerlendirildiğinde hazır giyim sektörü yüksek ihracat kapasitesi ve geniş istihdam olanakları ile ülke ekonomisinin önemli üretim alanlarından birini oluşturmaktadır. Türkiye'nin Avrupa pazarlarına coğrafi yakınlığı, gelişmiş tekstil altyapısı ve esnek üretim kabiliyeti sektöre önemli bir rekabet avantajı sağlamaktadır. Bununla birlikte artan işçilik maliyetleri, küresel rekabet baskısı ve tüketici beklentilerindeki hızlı değişim üretim süreçlerinin daha verimli ve sürdürülebilir şekilde yönetilmesini zorunlu kılmaktadır. Bu durum üretim sistemlerinde verimlilik, esneklik ve sürdürülebilirlik kavramlarının birlikte ele alınmasını gerektirmektedir. Dikim hatlarında iş yükünün dengeli dağıtılması üretim performansını doğrudan etkileyen önemli bir faktördür. Ancak operatör becerileri, öğrenme etkisi, yorgunluk, makine duruşları ve operasyonel değişkenlik gibi faktörler operasyon sürelerinde farklılıklara yol açabilmektedir. Bu durum üretim hattında iş yükü dengesizliğine neden olmakta ve üretim performansını olumsuz yönde etkilemektedir. Bu nedenle üretim hatlarında dengeli bir iş yükü dağılımının sağlanması üretim verimliliğinin artırılması açısından kritik bir gereklilik olarak ortaya çıkmaktadır. Üretim hatlarında iş yükünün dengeli şekilde dağıtılmasını amaçlayan hat dengeleme çalışmaları üretim sistemleri literatüründe uzun yıllardır araştırılmaktadır. Geleneksel hat dengeleme yaklaşımlarında operasyon süreleri genellikle zaman etütleri ile belirlenen sabit değerler olarak kabul edilmektedir. Bu yaklaşımlarda operasyon sürelerinin üretim süreci boyunca değişmeden kaldığı varsayılmaktadır. Ancak hazır giyim üretiminin emek yoğun yapısı nedeniyle operatör performansı ve çalışma koşullarındaki değişkenlik operasyon sürelerinde farklılıklara yol açabilmektedir. Bu nedenle statik zaman değerlerine dayalı hat dengeleme modelleri gerçek üretim ortamının dinamik yapısını yeterince yansıtamamaktadır. Üretim sistemlerinde verimliliği artırmaya yönelik önemli yaklaşımlardan biri yalın üretimdir. Toyota Üretim Sistemi'nden doğan yalın üretim yaklaşımı üretim süreçlerinde katma değer yaratmayan faaliyetlerin ortadan kaldırılmasını, değer akışının iyileştirilmesini ve sürekli iyileştirme kültürünün benimsenmesini hedeflemektedir. Yalın üretim araçları sayesinde üretim süreçlerinde israfın azaltılması, süreçlerin sadeleştirilmesi ve üretim akışının iyileştirilmesi mümkün olmaktadır. Bununla birlikte geleneksel yalın üretim uygulamaları çoğu zaman gözlem temelli analizlere ve statik süreç iyileştirmelerine dayanmaktadır. Bu durum üretim ortamlarının dinamik yapısını yeterince yansıtamamakta ve bazı durumlarda yalın uygulamaların etkinliğini sınırlayabilmektedir. Son yıllarda Endüstri 4.0 teknolojilerinin gelişmesi ile birlikte üretim sistemlerinde dijital dönüşüm hız kazanmıştır. Nesnelerin İnterneti, gerçek zamanlı veri izleme sistemleri ve veri analitiği teknolojileri üretim süreçlerinden büyük miktarda verinin toplanmasına ve analiz edilmesine olanak sağlamaktadır. Bu teknolojiler üretim sistemlerinin anlık olarak izlenmesini ve üretim kararlarının veri temelli olarak alınmasını mümkün kılmaktadır. Yalın üretim prensiplerinin dijital teknolojiler ile bütünleştirilmesi sonucunda literatürde dijital yalın üretim kavramı ortaya çıkmıştır. Dijital yalın üretim yaklaşımı yalın üretimin süreç iyileştirme ve israf azaltma prensiplerini dijital veri analizi ile birleştirerek üretim performansının artırılmasını hedeflemektedir. Bu doktora tezinin temel amacı hazır giyim dikim işletmelerinde yalın üretim prensiplerini dijital teknolojiler ile bütünleştirerek sürdürülebilir bir dijital yalın üretim modeli geliştirmektir. Bu kapsamda hat dengeleme problemi statik bir optimizasyon problemi olarak ele alınmak yerine üretim süreci boyunca sürekli izlenen ve güncellenen dinamik bir sistem olarak değerlendirilmiştir. Bu yaklaşım sayesinde üretim hatlarında ortaya çıkan performans değişimleri gerçek zamanlı olarak izlenebilmekte ve üretim kararları güncel verilere dayalı olarak alınabilmektedir. Bu tez kapsamında geliştirilen modelin temelinde dikiş makinelerine entegre edilen Süreç İzleme Aygıtları (Process Monitoring Device – PMD) aracılığıyla elde edilen gerçek zamanlı üretim verileri yer almaktadır. PMD sistemi sayesinde operasyon başlangıç ve bitiş zamanları, operatör çevrim süreleri, makine duruşları ve üretim miktarları gibi kritik üretim verileri doğrudan üretim hattından toplanabilmektedir. Bu veriler merkezi veri tabanı altyapısında işlenerek dijital karar destek sistemi ile bütünleştirilmiştir. Böylece üretim performansı göstergeleri anlık olarak izlenebilmekte ve üretim süreçleri hakkında hızlı ve doğru kararlar alınabilmektedir. Önerilen sürdürülebilir dijital yalın üretim modeli iki aşamalı bir dijital hat dengeleme yaklaşımına dayanmaktadır. İlk aşamada müşteri talebi ve üretim kapasitesi dikkate alınarak takt zamanı hesaplanmakta ve operasyonlar için gerekli operatör sayısı belirlenmektedir. İkinci aşamada ise Sıralı Konum Ağırlıklı Hat Dengeleme (RPW) algoritması kullanılarak operasyonlar arasındaki öncelik ilişkileri dikkate alınmakta ve görevler iş istasyonlarına dengeli biçimde dağıtılmaktadır. Bu dijital algoritma üretim hattında iş yükü dengesinin sürdürülebilir şekilde korunmasına katkı sağlamaktadır. Modelin önemli katkılarından biri üretim hatlarının gerçek zamanlı olarak izlenebilmesini sağlamasıdır. Bu sayede üretim süreçlerinde oluşabilecek darboğazlar erken aşamada tespit edilebilmekte ve saha yöneticileri üretim süreçlerine hızlı şekilde müdahale edebilmektedir. Gerçek zamanlı veri izleme altyapısı üretim yöneticilerine hızlı ve proaktif karar alma imkânı sağlamaktadır. Modelin bir diğer önemli katkısı ise hat dengeleme sürecinin dijital algoritmalar aracılığıyla otomatik olarak gerçekleştirilebilmesidir. Bu sayede üretim yöneticileri sürekli hat dengeleme hesaplamaları ile uğraşmak yerine üretim süreçlerinin iyileştirilmesine, operasyonel problemlerin çözümüne ve ürün kalitesinin artırılmasına daha fazla odaklanabilmektedir. Önerilen model hazır giyim sektöründe faaliyet gösteren iki farklı üretim hattında uygulanarak test edilmiştir. Tişört ve denim üretim hatlarında gerçekleştirilen uygulamalar sonucunda operatör verimliliğinde önemli artışlar sağlanmış, hat verimliliği iyileşmiş ve hat denge kayıplarında belirgin azalmalar gözlemlenmiştir. Sonuç olarak bu çalışma yalın üretim prensiplerini dijital üretim teknolojileri ile bütünleştirerek hazır giyim dikim işletmeleri için sürdürülebilir bir dijital yalın üretim modeli önermektedir. Geliştirilen model üretim hatlarının gerçek zamanlı izlenmesini, hat dengelemenin dijital algoritmalar aracılığıyla gerçekleştirilmesini ve üretim yöneticilerinin daha hızlı ve proaktif kararlar almasını mümkün kılmaktadır. Bu yönüyle model operasyonel sürdürülebilirliğin sağlanmasına katkıda bulunmakta ve üretim yöneticilerinin hat dengeleme gibi operasyonel hesaplamalar yerine üretim süreçlerinin geliştirilmesine ve ürün kalitesinin artırılmasına odaklanmasına olanak sağlamaktadır. Bu özellikleriyle önerilen model hem akademik literatüre katkı sunmakta hem de hazır giyim üretim sistemleri için uygulanabilir bir üretim yönetimi yaklaşımı ortaya koymaktadır.

The apparel industry represents one of the most labor-intensive sectors in global manufacturing and is characterized by complex operational structures, short product life cycles, rapidly changing fashion trends, and highly competitive market conditions. In such an environment, manufacturing firms are required to continuously improve production efficiency while maintaining operational flexibility and responsiveness to customer demand. Apparel production systems consist of numerous interdependent operations, particularly within sewing processes, where the coordination of tasks performed by operators and machines determines the overall productivity of the production line. Any imbalance among these operations may disrupt production flow and lead to bottlenecks, idle times, and productivity losses. From a macroeconomic perspective, the apparel sector plays a significant role in the Turkish economy due to its strong export capacity and employment potential. Turkey has developed a competitive advantage in apparel production through its flexible manufacturing capabilities, integrated textile supply chain, and geographical proximity to major European markets. However, increasing labor costs, global competitive pressure, and rapidly changing consumer expectations have intensified the need for more efficient and adaptable production systems. Consequently, manufacturing firms are increasingly required to develop innovative production management strategies that integrate efficiency, flexibility, and sustainability. Within apparel manufacturing systems, sewing operations constitute one of the most critical stages of production. Sewing lines consist of a sequence of interrelated tasks performed by multiple operators and machines. The performance of the entire production system largely depends on the balanced distribution of workloads among workstations. In practice, however, sewing operations are affected by several dynamic factors, including operator skill levels, learning effects, fatigue, machine interruptions, and operational variability. These factors often cause deviations from predetermined task durations and disrupt the balance of the production line. Traditional line balancing methods generally rely on deterministic task durations derived from time studies or standard minute values (SMV). In these approaches, task durations are assumed to remain constant throughout the production process. However, the labor-intensive nature of apparel manufacturing makes this assumption unrealistic in many cases. Variations in operator performance and dynamic production conditions frequently lead to deviations from predefined standards. As a result, sewing lines that are initially balanced based on static task durations gradually lose their equilibrium during production, leading to bottlenecks, increased waiting times, and reduced operational efficiency. Lean production principles have long been recognized as an effective approach for improving production efficiency and eliminating waste within manufacturing systems. Originating from the Toyota Production System, lean manufacturing focuses on the systematic elimination of non-value-added activities, continuous improvement, and the optimization of value streams. Through tools such as value stream mapping, standardized work, and continuous flow production, lean manufacturing aims to improve productivity while minimizing waste and operational inefficiencies. Nevertheless, traditional lean implementations often rely on static process improvements and manual observation techniques, which may limit their effectiveness in highly dynamic production environments such as apparel sewing operations. In recent years, the rapid development of Industry 4.0 technologies has significantly transformed manufacturing systems. Technologies such as the Internet of Things (IoT), real-time monitoring systems, cyber-physical production systems, and cloud-based analytics enable manufacturing firms to collect and analyze large volumes of operational data in real time. These technologies create new opportunities for improving production planning, monitoring operational performance, and supporting data-driven decision-making processes. The integration of lean production principles with digital technologies has led to the emergence of the concept of digital lean manufacturing. Digital lean manufacturing combines the waste reduction philosophy of lean production with the analytical capabilities of digital technologies in order to achieve higher levels of operational performance, transparency, and sustainability. By integrating real-time production data with lean management practices, digital lean systems enable manufacturing firms to identify inefficiencies more accurately and respond more rapidly to operational disruptions. Despite the growing interest in digital lean manufacturing, several limitations remain in the existing literature. Studies focusing on lean production often emphasize organizational transformation and process improvement practices. Line balancing research generally focuses on mathematical optimization techniques based on deterministic task durations. Meanwhile, studies on Industry 4.0 technologies tend to concentrate on technological infrastructures such as data acquisition systems and smart factory architectures. Although each of these research areas provides valuable insights, the integration of lean production, digital technologies, and dynamic operational decision models remains limited in the literature. In particular, existing studies rarely incorporate real-time production data and operator performance variability into line balancing models. Most traditional line balancing approaches rely on static task durations derived from SMV values and therefore fail to reflect the dynamic nature of real production environments. Furthermore, sustainability considerations are often addressed separately from operational decision models rather than being integrated directly into production management systems. The main objective of this doctoral research is therefore to develop a Sustainable Digital Lean Production Model for apparel sewing operations by integrating lean production principles with real-time digital data infrastructures. Unlike traditional approaches that treat line balancing as a one-time optimization problem, the proposed model conceptualizes line balance as a dynamic system that must be continuously monitored and maintained throughout the production process. The model developed in this study is based on a real-time production monitoring infrastructure utilizing Process Monitoring Devices (PMD) integrated into sewing machines. These devices enable continuous data collection directly from the production floor. The PMD system records detailed operational data including operator-based task durations, operation start and completion times, waiting periods, machine stoppages, production quantities, and error records. By capturing operational data directly from sewing machines, the monitoring system provides a reliable and real-time representation of production performance. The collected data are transmitted to a centralized database infrastructure where they are processed and analyzed through a digital decision-support architecture. This infrastructure allows production managers to monitor key performance indicators such as operator efficiency, machine utilization, production output, and quality performance. The integration of PMD technology with digital data processing systems creates a transparent and data-driven production environment that supports adaptive production management. The Sustainable Digital Lean Production Model proposed in this research adopts a two-phase digital line balancing approach. In the first phase, workstation allocation is performed based on fixed capacity constraints and takt time calculations derived from customer demand and available production time. Takt time is determined by dividing the available working time by the required production quantity, ensuring that the production line operates at a pace aligned with customer demand. Based on this calculation, the number of operators required for each operation is determined through an integer operator allocation mechanism. In the second phase, a Ranked Positional Weight (RPW)-based digital line balancing algorithm is applied to optimize the residual task times generated during the first phase. The RPW algorithm evaluates precedence relationships among operations and redistributes tasks across workstations in order to minimize workload imbalances. By applying the RPW method to residual task times, the model ensures a more balanced distribution of workloads while preserving the logical structure of the production process. A key innovation of the proposed model is the integration of dynamic task durations based on operator performance coefficients. Instead of relying solely on static SMV values, the model adjusts task durations according to real-time performance data obtained from the PMD monitoring infrastructure. This dynamic approach enables the production system to reflect actual shop-floor conditions more accurately and significantly improves the reliability of line balancing decisions. The effectiveness of the proposed Sustainable Digital Lean Production Model was evaluated through real-world case studies conducted in two apparel manufacturing companies. The first case study was implemented in a T-shirt production line characterized by relatively lower operational complexity. The second case study was conducted in a denim trouser production line involving a larger number of sewing operations and more complex precedence relationships. In both case studies, real production data collected through PMD devices were used to evaluate system performance before and after the implementation of the digital lean model. The empirical results demonstrated significant improvements in key production performance indicators. Operator productivity increased by approximately 11 percent in the T-shirt production line and 29 percent in the denim production line. In addition, overall line efficiency improved by approximately 20 percent, while line balance losses were reduced by nearly 40 percent. Beyond productivity improvements, the digital monitoring infrastructure enabled production managers to identify bottlenecks and operational inefficiencies in real time. Continuous monitoring of operator performance and machine activity allowed early detection of potential production disruptions and enabled rapid corrective actions. As a result, production flow became more stable and resource utilization across sewing lines improved significantly. Another important outcome of the study is the enhancement of production transparency and traceability. The integration of PMD technology with the digital decision-support system allows production managers to monitor performance indicators such as Overall Equipment Effectiveness (OEE), operator efficiency, production output, and defect rates in real time. This capability enables more accurate performance evaluation and supports data-driven managerial decision-making. From a sustainability perspective, the proposed model contributes to operational sustainability by improving resource utilization and minimizing inefficiencies in production systems. By reducing line balance losses and optimizing workload distribution, the model indirectly supports environmental sustainability through reduced energy consumption and waste generation. Furthermore, improved workload balance contributes to better working conditions and a more stable production environment. In conclusion, this doctoral research introduces a Sustainable Digital Lean Production Model that integrates lean production principles with real-time digital data infrastructures for apparel manufacturing systems. The study reconceptualizes line balancing as a dynamic process that must be continuously monitored and managed rather than a static optimization problem. By combining process monitoring technologies with digital line balancing algorithms, the proposed model provides a scalable and adaptable framework for improving production efficiency in labor-intensive manufacturing environments. The findings of this research contribute to both academic literature and industrial practice. The study integrates lean manufacturing, digital transformation, and line balancing concepts within a unified production management framework and demonstrates the potential of data-driven approaches for improving operational performance. From a practical perspective, the proposed model provides apparel manufacturers with an effective decision-support tool that enables continuous monitoring of production performance, improves workload balance across sewing lines, and supports sustainable production management.
