Özet
Küresel karbon emisyonlarını azaltma hedefleri doğrultusunda günümüz elektrik üretim altyapısı, fosil yakıtlı merkezi santrallerden yenilenebilir kaynaklara dayalı dağıtık enerji sistemlerine doğru hızla evrilmektedir. Bu dönüşüm, şebekeleri besleyen geleneksel devasa senkron makinelerin ve rüzgâr türbinlerinde yaygın olarak kullanılan sürekli mıknatıslı senkron generatörlerin (SMSG) ötesinde, daha yenilikçi tasarımların araştırılmasını zorunlu kılmaktadır. Mevcut SMSG tasarımları yüksek verimlilik sunmalarına rağmen; karmaşık rotor mimarileri, termal yönetim güçlükleri ve yüksek bakım maliyetleri sebebiyle geliştirmeye açıktır. Bu bağlamda akı anahtarlamalı sürekli mıknatıslı generatörler (AASMG), tüm aktif bileşenlerin (sargılar ve mıknatıslar) statorda yer aldığı yenilikçi yapılarıyla öne çıkmaktadır. AAG'ler; sargısız ve mıknatıssız pasif çelik rotoru sayesinde yüksek mekanik dayanım ve yüksek hız kapasitesi sunarken, soğutma kolaylığı da sağlamaktadır. Bu yapısal yalınlık, özellikle havacılık ve elektrikli araçlar gibi ağırlık tasarrufunun kritik olduğu mobil platformlarda bu teknolojiyi avantajlı bir konuma taşımaktadır. AAG'lerin endüstriyel ölçekte yaygınlaşmasının önündeki en büyük engel, seri üretime yönelik standartlaşmış imalat yöntemlerinin eksikliğidir. Özellikle geleneksel yekpare stator yapılarında, laminasyon boyunduruğunda yer alan ince ferromanyetik köprüler mekanik olarak kırılgan bir mimari oluşturmakta ve montaj esnasında laminasyon kaymalarına (hizalama hatalarına) yol açmaktadır. Dahası bu köprüler, aşırı doyuma uğrayarak ciddi akı kaçaklarına neden olmakta ve makinenin akı anahtarlama prensibine zarar vererek güç yoğunluğunu ve verimliliğini düşürmektedir. Bu imalat ve elektromanyetik performans sorunlarını aşmak amacıyla, bağımsız U-şekilli modüler çekirdeklerden oluşan ve aralarına teğetsel olarak mıknatıslanmış NdFeB45 sürekli mıknatısların yerleştirildiği“parçalı stator”mimarisi önerilmektedir. Parçalı tasarım, modüller arasındaki ferromanyetik köprüleri tamamen ortadan kaldırarak akı kaçaklarını engellemekte, sargı sürecini basitleştirmekte ve imalat esnasındaki malzeme atığını azaltmaktadır. Gerçekleştirilen 12-Oluk/13-Kutup topolojisine sahip parçalı AAG tasarımı, iki boyutlu sonlu elemanlar analizi (Ansys Maxwell 2D FEA) kullanılarak parçasız muadili ile adil koşullar altında karşılaştırılmıştır. Yapılan parametrik analizler, seri üretim süreçlerinde kaçınılmaz olan ve mıknatıslar ile stator modülleri arasında oluşan montaj tolerans boşluklarının 0 ile 0,15 mm arası elektromanyetik performans üzerinde neredeyse hiç olumsuz etki yaratmadığını ve kararlı akı dağılımının korunduğunu göstermiştir. Genel performans verileri incelendiğinde; aktif hacimleri neredeyse aynı kalmasına rağmen, parçalı stator topolojisi sayesinde makinenin elektriksel çıkış gücü 1820,01 W'tan 1989,39 W'a yükselmiş, üretilen elektromanyetik torktaki belirgin artış ise nüve ve girdap akımı kayıplarındaki hafif yükselmeleri fazlasıyla dengeleyerek toplam sistem verimliliğini ve güç yoğunluğunu önemli ölçüde artırmıştır.

The contemporary electrical power generation landscape is undergoing a paradigm shift, transitioning from conventional, fossil-fuel-dominated centralized power plants toward decentralized renewable energy systems to mitigate global carbon emissions. This transition fundamentally challenges established electrical machine technologies. While the bulk of the modern grid relies on massive synchronous machines, and renewable applications like wind turbines heavily utilize Permanent Magnet Synchronous Generators (PMSGs), these traditional designs exhibit clear boundaries for optimization. Despite their high efficiency, conventional PMSGs suffer from intricate rotor configurations, complex thermal management demands, and prohibitive maintenance overhauls. Flux-Switching Permanent Magnet Generators (FSPMGs) emerge as a highly compelling alternative, localizing all active components—both the three-phase AC windings and the permanent magnets—exclusively on the stationary stator. The rotor is left as a passive, robust piece of laminated steel without any windings or magnets. This structural configuration yields superior mechanical integrity, exceptional high-speed capability, and simplified cooling mechanisms, positioning FSPMGs as premier candidates for weight-sensitive, high-reliability mobile applications such as aerospace electrification and electric vehicles. The operational core of these innovative generators relies heavily on the fundamental principles of electromagnetic induction, wherein the magnetic reluctance within the active air gap changes periodically as a direct consequence of the physical movement of the passive rotor. Unlike conventional switched reluctance machines, where torque is produced primarily by the tendency of the rotor to align itself with the minimum reluctance path, the reluctance torque in FSPMGs is negligibly small. Instead, the highly salient ferromagnetic poles of the rotor act similarly to the steel segments in a magnetic gear. As the salient rotor poles rotate past the stator teeth, they continuously modulate the magnetic flux paths established by the stationary permanent magnets. This continuous rotation effectively forces the magnetic flux linking the fixed armature windings on the stator to alternate its direction periodically, a phenomenon that is explicitly defined as the“flux-switching”process. Despite these theoretical merits, the widespread commercial adoption of FSPMGs has been constrained by the absence of mature, standardized high-volume manufacturing practices. The primary fabrication bottleneck resides within the stator core structure. In conventional non-segmented FSPMG architectures, the stator laminations require ultra-thin ferromagnetic bridges in the outer yoke to retain structural unity during stamping. However, these thin bridges introduce severe practical liabilities: they are highly fragile, frequently leading to“lamination staggering”or severe axial misalignment during the core stacking and assembly stages. From an electromagnetic perspective, these bridges undergo deep magnetic saturation, acting as short circuits that divert the magnetic path. This results in extensive flux leakage, which directly violates the core flux-switching principle, ultimately degrading the machine's operating efficiency, torque capability, and overall power density. To eliminate these interconnected manufacturing and electromagnetic deficiencies, advanced research proposes a transition to a segmented stator architecture. To systematically eliminate these interconnected manufacturing and electromagnetic deficiencies, advanced research has proposed a transition away from monolithic structures toward a highly modular, segmented stator architecture. In this optimized design, the continuous stator is physically broken down into independent, U-shaped modular segments. High-energy, tangentially magnetized NdFeB45 permanent magnets are subsequently sandwiched directly between these distinct ferromagnetic modules. This modular methodology drastically simplifies the copper winding insertion process, allows for concentrated winding techniques, and reduces raw material scrap during the lamination stamping phase. Most importantly, removing the continuous ferromagnetic bridge path eradicates the parasitic leakage flux, directly channeling the primary magnetic flux through the active air gap to enhance energy conversion performance. In order to validate this design paradigm, a comparative study was modeled around a 12-Slot/13-Pole FSPMG topology. Achieving a perfectly symmetrical phase back-EMF is a non-negotiable requirement for high-performance electrical generation, as asymmetrical waveforms introduce severe even-order harmonics that pollute the electrical grid and generate highly destructive torque ripples. The fundamental physical rule dictating symmetrical back-EMF mandates that the number of coils per phase must be an even integer, and these specific coil pairs must be physically connected to establish exactly 180 electrical degrees of phase separation. Mathematically, this condition is satisfied exclusively when the greatest common divisor of the stator slot number and the rotor pole number is exactly equal to twice a positive integer multiplied by the total number of electrical phases. Through rigorous analytical proofs, researchers have validated that both the standard 12/10 configuration and the advanced 12/13 configuration perfectly satisfy this strict mathematical theorem. However, the 12/13 configuration is deemed vastly superior because the highly fractional ratio prevents the rotor poles and stator teeth from perfectly aligning simultaneously across the entire circumference of the machine. This specific geometric mismatch creates a gradual, asynchronous magnetic interaction that smoothly suppresses cogging torque while simultaneously pushing the average electromagnetic torque to higher values. Furthermore, the segmented architecture vastly simplifies the subsequent copper winding insertion process. Because the individual U-shaped core modules can be fully wound externally on automated spooling machines prior to final assembly, the design allows for concentrated winding techniques that can push the copper slot fill factor to incredibly high levels, typically ranging between 75% and 80%. This massive increase in the active volume of copper directly correlates to a torque density and a substantial reduction in the overall volume and weight of the machine. To ensure strict methodological fairness, identical boundary conditions, computational mesh constraints, and active volumes were applied to both the non-segmented reference and the proposed segmented model using Ansys Maxwell 2D Finite Element Analysis (FEA). Furthermore, the investigation explicitly accounted for realistic mass-production anomalies by introducing a parasitic assembly clearance gap (delta) between the permanent magnets and the modular stator blocks. Comprehensive FEA simulations validate the effectiveness of the segmented design, confirming both its enhanced electromagnetic performance and robust structural characteristics. Comparative evaluations between the ideal assembly state (delta = 0 mm) and the worst-case production clearance (delta = 0.15 mm) demonstrated negligible deviations in magnetic flux density distributions. Under ideal assembly conditions where the assembly gap was 0 mm, he removal of saturated ferromagnetic bridges effectively mitigated magnetic leakage, resulting in a significant enhancement of electromagnetic torque to 16.44 Nm. Correspondingly, the electrical output power exhibited a significant increase, reaching an average value of 1989.39 W. Because the physical active volumes and the fundamental boundary conditions of both the conventional and segmented machines were kept strictly identical, this increase in output power translates directly to a enhancement in the machine's overall power density. Although the segmentation process introduced additional physical cut edges within the laminations resulting in a marginal increase in stator core losses from 37.47 W to 38.81 W and altered flux dynamics caused magnet eddy current losses to rise from 27.37 W to 30.84 W, these localized increases were offset by the substantial gains in torque production. Consequently, the overall system efficiency improved to 95.84\%. The most significant finding of this study emerged from the comprehensive parametric tolerance analysis. The modular design exhibited a level of insensitivity to manufacturing flaws. As the parasitic assembly gap was artificially expanded to its maximum limit of 0.15 mm, the magnetic reluctance naturally increased, prompting a minor expected degradation in overall performance. This indicates that the main magnetic circuit is highly immune to realistic manufacturing tolerances and parasitic interface gaps. Eliminating the saturated non-segmented bridges enabled an improvement in useful electromagnetic torque and power. In comparison to the conventional machine, the ideal segmented variant achieved an increase in electrical output power from 1820.01 W to 1989.39 W, alongside an improvement in electromagnetic torque from -15.04 Nm to -16.44 Nm. Although the segmented structure introduced minor increments in stator core losses and magnet eddy current losses due to modified local flux dynamics, the gain in generated torque easily counterbalanced these losses, yielding an overall improvement in total machine efficiency and a much higher power density since both machines share nearly identical active volumes.
