Özet
Bu tez çalışmasında, seçici lazer ergitme (SLM) yöntemiyle üretilen AlSi10Mg alaşımına mikro ark oksidasyon (MAO) işlemi uygulanarak elde edilen seramik oksit kaplamaların yüzey özellikleri, morfolojik yapısı, kristal faz bileşimi ve mikroyapısal bütünlüğü incelenmiştir. Çalışmanın temel amacı, eklemeli imalatla üretilmiş alüminyum alaşımlarının yüzey performansını geliştirmek ve MAO işlemi sırasında kullanılan elektriksel parametreler ile elektrolit içeriklerinin kaplama üzerindeki etkilerini araştırmaktır. Deneysel süreçte, dört farklı kaplama grubu hazırlanmıştır. Voltaj, kaplama süresi, darbe süresi, çözelti bileşimi, yüzey morfolojisi gibi parametreler değiştirilerek optimum kaplama yapısına ulaşmaya çalışılmıştır. Ön çalışma grubunda üç farklı kaplama süresi (3, 4 ve 5 dakika), üç farklı frekans (385 Hz, 435 Hz, 500 Hz,) ve üç farklı elektrolit bileşimi (NaAlO₃/NaOH/Na₃PO₄ içeren çözeltiler) kullanılarak toplamda beş numune hazırlanmıştır. Yapılan ölçümlerde, kaplama kalınlığının uygulanan frekans ve işlem süresiyle doğru orantılı olarak arttığı görülmüştür. En yüksek kalınlık değerleri, 500 Hz ve 5 dakikalık süreyle işlenen 5. numunede 37,5 m olarak tespit edilmiştir. Ancak bu koşullarda, yüzeyde daha fazla mikro çatlak ve gözenek oluşumu gözlenmiştir. Aynı şekilde, yüzey pürüzlülüğü de kaplama kalınlığıyla birlikte artış göstermiştir. SEM analizlerinde, düşük voltaj ve kısa süreli işlemlerle elde edilen kaplamaların daha homojen yüzey yapısına sahip olduğu, buna karşılık yüksek voltaj ve uzun süreli işlemlerde ise“pankek”benzeri yapılar, yoğun gözeneklilik ve mikro çatlak oluşumu gözlendiği belirlenmiştir. SEM görüntülerinde, kaplama kalınlığı arttıkça gözeneklerin seramik parçacıklarla kısmen dolduğu, bu durumun ise yapısal sürekliliği artırmakla birlikte yüzeyde çatlak oluşumunu da teşvik ettiği anlaşılmıştır. XRD sonuçlarında, kaplama öncesi numunelerde sadece altlık malzemeye ait Al ve Si fazları bulunurken, kaplama sonrası özellikle 5. numunede γ-Al₂O₃ ve α-Al₂O₃ fazlarına ait piklerin belirgin şekilde arttığı gözlemlenmiştir. Bu durum, özellikle NaAlO₃ katkılı elektrolitin alümina fazlarının oluşumunu teşvik ettiğini ortaya koymaktadır. Yüzey morfolojisine yönelik yapılan çalışmalarda ise pürüzlü ve zımparalanmış yüzeylerin kaplama kalitesine olan etkisini incelemek için 3 farklı frekans (556 Hz, 417 Hz, 385 Hz) ve iki farklı kaplama süresine (4 ve 5 dakika) sahip toplam altı numune hazırlanmıştır. Altı numunenin 3'ü pürüzlü ve 3'ü zımparalanmış yüzeye sahiptir. Ön çalışma grubunda oluşan yüzey çatlaklarını minimize etmek için ise Na₃PO₄ miktarı 2 g/L'den 3 g/L'ye çıkarılmıştır. Kalınlık, pürüzlülük ve SEM incelemeleri, kaplama yüzeyinin homojen olmadığını, beklenen kalınlık değerleri ve yüzey özelliklerine sahip olmadığını göstermiştir. Kaplama parametrelerini optimize etmek için zımparalanmış yüzeylerin daha uygun olduğunu ortaya koymuştur. XRD sonuçlarında ise çözelti içeriği belirlendiği için yeni faz oluşumu gözlenmemiştir. xxii Fazlara ait pikler frekans ve yüzey morfolojisine göre farklı şiddet değerleri göstermiştir. Darbe süresinin etkisi üzerine çalışılan deney grubunda ise darbe süresinin etkisini gözlemlemek için pozitif ve negatif darbe süreleri 1:1 oranında tutularak 250 μs'den 400 μs'ye kadar 50 μs kademeli olarak arttırılmıştır. 400 μs'de en kalın kaplama kalınlığına (27 m) ulaşılsa bile yüzeyde oluşan porozitede artış görülmüştür. XRD sonuçlarında ise yeni faz oluşumu gözlemlenmemiştir. Pozitif voltaj etkisine yönelik yapılan çalışmalarda kaplama kalınlığını arttırmak ve yüzeydeki gözeneklilik miktarını azaltmak için diğer elektriksel parametreler sabit tutularak pozitif voltaj değeri 470 V'tan 500 V'a 10 V kademeli olarak arttırılmıştır. 470 V ve 490 V arasında kaplama kalınlığı artarken 500 V'ta yüksek enerjiye sahip elektrik şarjlarının yüzeyi erozyona uğrattığı tespit edilmiştir. XRD sonuçlarında yeni bir faz oluşumu gözlenmemiştir. Kaplama parametreleri optimize edildikten sonra MAO işlemi pürüzlü ve zımparalanmış yüzeylere uygulanmış, ardından aşınma testi, porozite analizi ve temas açısı ölçümü yapılarak yüzey morfolojisinin tribolojik performans üzerindeki etkisi kapsamlı biçimde incelenmiştir. Bu amaçla, zımparalanmış ve pürüzlü yüzeye sahip AlSi10Mg numunelere Mikro Ark Oksidasyon (MAO) işlemi uygulanmıştır. 470 V (+) / 70 V (–) gerilim, 400–400 μs darbe süreleri, 5 dakika işlem süresi ve 417 Hz frekansta, 20 g/L NaAlO₃ + 2 g/L NaOH + 3 g/L Na₃PO₄ içeren elektrolit ortamında gerçekleştirilen kaplamalar sonucunda, zımparalanmış yüzeyin daha homojen ve düşük poroziteli (%11) bir yapı sergilediği belirlenmiştir. Aşınma testleri, bu numunenin 2 N yük altında en düşük sürtünme katsayısına (~0,35–0,40) ve en küçük aşınma izi derinliğine (15–20 μm) sahip olduğunu, dolayısıyla en yüksek aşınma direncini gösterdiğini ortaya koymuştur. Buna karşın, pürüzlü yüzey + MAO numunesi daha yüksek porozite oranı (%22) nedeniyle sınırlı bir iyileşme sağlamıştır. MAO uygulanmamış yüzeylerde ise yüksek sürtünme katsayıları (~0,65–0,80) ve derin aşınma izleri (70–75 μm) gözlenmiştir. Ayrıca, temas açısı ölçümleri, zımparalanmış yüzeylerin hidrofobik karakter sergilediğini, pürüzlü yüzeylerin ise daha hidrofilik özellikte olduğunu göstermiştir. Bu sonuçlar, yüzey hazırlığının kaplama kalitesi, ıslanabilirlik ve aşınma dayanımı üzerinde belirleyici bir etkiye sahip olduğunu ve zımparalanmış yüzeylerin en üstün tribolojik performans sunduğunu göstermektedir. Sonuç olarak, bu çalışma mikro ark oksidasyon yönteminin SLM yöntemiyle üretilmiş AlSi10Mg alaşımı üzerinde etkili bir yüzey iyileştirme tekniği olduğunu göstermektedir. Uygun işlem parametrelerinin seçimiyle yüksek kalitede ve performanslı kaplamaların elde edilmesi mümkün hale gelmektedir.

In this study, the surface properties of ceramic oxide coatings produced with the micro-arc oxidation (MAO) method on AlSi10Mg alloys were examined. The primary objective of the study is to improve the surface properties of AlSi10Mg alloy produced by additive manufacturing and to analyze the effects of different MAO process parameters—such as coating duration, applied voltage, and electrolyte composition—on the morphology, structural integrity, and phase evolution of the resulting coatings. Four different coating groups were prepared to achieve optimum coating characteristics. The MAO process was carried out using a bipolar power supply under different conditions such as voltage and process time, and the resulting surface modifications were examined. Different characterization techniques were used to analyze coating properties, including surface roughness measurements, coating thickness determination, scanning electron microscopy (SEM), X-ray diffraction (XRD) analysis, wear tests, porosity evaluation, and contact angle measurements. In the preliminary experiments, three different coating times (3, 4, and 5 minutes), three different frequencies (385 Hz, 435 Hz, and 500 Hz), and three different electrolyte compositions (solutions containing NaAlO₃, NaOH, and Na₃PO₄) were used to prepare a total of five specimens. Measurements revealed that the coating thickness increased proportionally with both applied frequency and processing time. The highest thickness, 37.5 μm, was obtained in specimen 5 processed at 500 Hz for 5 minutes; however, under these conditions, the surface exhibited a higher density of microcracks and pores. Surface roughness also increased in parallel with coating thickness. SEM analyses showed that coatings produced under lower voltage and shorter processing times possessed a more homogeneous surface morphology, whereas higher voltage and longer processing times resulted in“pancake-like”structures with pronounced porosity and microcrack formation. The SEM images further indicated that as coating thickness increased, some pores were partially filled with ceramic particles, improving structural continuity but simultaneously promoting crack formation. XRD results demonstrated that, while only Al and Si phases of the substrate were detected before the process, the intensity of γ-Al₂O₃ and α-Al₂O₃ diffraction peaks increased markedly after coating—particularly in specimen 5—highlighting the role of NaAlO₃-containing electrolytes in promoting alumina phase formation. In the second experimental group, the influence of surface preparation on coating quality was examined using six specimens processed at three different frequencies (556 Hz, 417 Hz, and 385 Hz) and two different coating durations (4 and 5 minutes). Three specimens had as-built rough surfaces and three were mechanically polished. To minimize the surface cracking observed in the preliminary group, the Na₃PO₄ content of the electrolyte was increased from 2 g/L to 3 g/L. Thickness, roughness, and SEM analyses revealed that coatings produced on unpolished, as-built surfaces failed to achieve the expected thickness and uniformity, demonstrating that polished surfaces are more suitable for parameter optimization. XRD patterns confirmed that no new phases formed due to the fixed electrolyte composition, although peak intensities varied slightly with frequency and surface morphology. The third experimental group investigated the effect of pulse duration by increasing the positive and negative pulse times—maintained at a 1:1 ratio—from 250 μs to 400 μs in 50 μs increments. Although a maximum coating thickness of 27 μm was achieved at 400 μs, increased porosity was observed. XRD results again showed no evidence of new phase formation. In the final group, to further increase coating thickness and reduce surface porosity, all other electrical parameters were held constant while the positive voltage was gradually raised from 470 V to 500 V in 10 V increments. Coating thickness increased between 470 V and 490 V, but at 500 V the high-energy electrical discharges caused surface erosion. XRD analysis confirmed that no additional crystalline phases were produced. After the coating parameters were optimized, the MAO process was applied to both rough and polished surfaces. Subsequently, wear tests, porosity analysis, and contact angle measurements were conducted to comprehensively evaluate the effect of surface morphology on tribological performance. Coatings were produced under 470 V (+) / 70 V (–), 400–400 μs pulse durations, 5 minutes of processing time, and 417 Hz frequency in an electrolyte containing 20 g/L NaAlO₃, 2 g/L NaOH, and 3 g/L Na₃PO₄. As a result, the polished surface exhibited a more homogeneous and less porous structure (11% porosity) compared to the rough surface. Detailed wear tests demonstrated a direct correlation between surface uniformity and frictional behavior. The polished + MAO sample exhibited the lowest friction coefficient (~0.35–0.40) and the smallest wear scar depth (15–20 μm) under a 2 N load, indicating excellent wear resistance. The stable friction curve of this sample suggests a consistent oxide film behavior throughout sliding, meaning that the compact outer layer effectively protected the substrate against plastic deformation and adhesive wear. In contrast, the rough + MAO sample, which had higher porosity (22%), showed an unstable friction curve with local fluctuations. These oscillations are attributed to the periodic breakdown of the oxide layer and exposure of the underlying substrate, which led to increased wear track depth and material loss. The uncoated surfaces, by comparison, displayed the highest friction coefficients (~0.65–0.80) and the deepest wear scars (70–75 μm), confirming the significant role of the ceramic oxide layer in improving tribological properties. Moreover, the surface wettability behavior observed through contact angle measurements revealed an additional benefit in terms of corrosion protection. The polished + MAO coatings exhibited contact angles close to 100°, indicating hydrophobic characteristics. Such surfaces reduce the effective contact area for water and corrosive electrolytes, hindering the diffusion of ions and slowing down electrochemical reactions at the coating–solution interface. The rough + MAO coatings, on the other hand, showed lower contact angles and a more hydrophilic tendency due to their open porosity, which can act as capillary channels that accelerate corrosion. This finding supports previous studies showing that hydrophobic surfaces with lower surface energy improve the stability of the passive oxide layer and reduce the penetration of corrosive ions. As a result, the improved hydrophobicity, low porosity, and compact structure of the polished coating provide both wear resistance and corrosion protection, making it suitable for aggressive environments. The study shows that combining surface pre-treatment with optimized MAO parameters produces coatings with high hardness, low porosity, and strong adhesion to the substrate. During the MAO process, localized plasma discharges form dense oxide layers near the substrate while creating surface irregularities due to the rapid solidification of molten oxides. Repeated thermal cycles generate a gradient structure with a dense inner layer and a porous outer layer, which improves adhesion and helps the coating withstand cyclic loads. The presence of γ-Al₂O₃ and α-Al₂O₃ phases increases hardness and wear resistance because of their high stability and strength. However, the coexistence of these phases also indicates uneven temperature distribution during oxidation, showing the complex nature of the MAO process. Controlling discharge energy is therefore essential to obtain a uniform and defect-free coating. Overall, this research helps to understand the behavior of MAO coatings on additively manufactured AlSi10Mg alloys and provides valuable data for surface engineering applications in aerospace, automotive, and defense industries. The results show that a well-optimized MAO process can transform the soft and porous surface of additively manufactured AlSi10Mg into a dense, durable, and multifunctional ceramic layer suitable for advanced engineering use. Future research can focus on several directions to further enhance the performance and reliability of MAO coatings on additively manufactured AlSi10Mg alloys. Post-MAO heat treatments can be applied to reduce residual stresses in the coating and increase the transformation rate of the α-Al₂O₃ phase, resulting in a denser and more stable oxide layer. Real-time current–voltage monitoring (oscilloscope analysis) during the coating process can also be used to better understand the relationship between discharge characteristics and microstructural evolution. In addition, hydrogen embrittlement resistance tests can be conducted to evaluate the effectiveness of the coating as a hydrogen barrier. Investigating the effects of different electrolyte temperatures and stirring speeds could also provide valuable insight into how ion transport and micro-discharge density influence coating growth and uniformity. Finally, the optimization of energy consumption in relation to coating performance should be assessed to determine the industrial applicability and efficiency of the MAO process. In conclusion, this study demonstrates that the micro-arc oxidation method is an effective surface modification technique for SLM-produced AlSi10Mg alloys, and that the selection of appropriate process parameters enables the production of high-quality and high-performance coatings.
