This thesis focuses on improving the thermodynamic performance of the recirculation line integrated into the fuel thermal management system, one of the critical sub-components of modern commercial and fighter aircraft. The fundamental approach of the study is to increase the system's energy efficiency and reduce irreversible losses by using the criterion of minimizing entropy production. According to the second law of thermodynamics, entropy is a measure of disorder and irreversibility within a system. Therefore, reducing entropy production corresponds to both theoretically higher energy efficiency and, in practice, more stable and reliable thermal management. In the first phase of the thesis, the general importance and design requirements of aircraft thermal management were discussed, and external environmental conditions, pressurized and unpressurised compartments, cargo sections, passenger comfort, and the thermal requirements of aircraft equipment were examined in detail. Heat loads in aircraft originate from engines, electronic components, and environmental factors, and failure to manage these loads effectively has negative impacts on aircraft safety and operational efficiency. In this context, the role of heat transfer mechanisms (conduction, convection, radiation, and mixed processes) in thermal management has been examined, and the current cooling methods used in aircraft have been evaluated. The concept of entropy and its role and importance in thermal systems form the fundamental theoretical basis of this study. Entropy production arises due to flow friction, heat transfers resulting from temperature differences, and internal imbalances within the system, thereby reducing available energy. Consequently, the entropy minimization approach has been adopted as a design strategy aimed at minimizing energy losses. The use of ram-air-assisted fuel cooling systems, particularly in aircraft, offers a critical solution under high thermal loads; however, significant entropy production also occurs during this process. In this thesis, reducing this production is considered a fundamental criterion for improving system performance. One of the original aspects of the study is the detailed examination of the fuel recirculation line. While the literature generally focuses on the overall performance of the system, this study treats the recirculation line, through which fuel returns to the tank, as a separate subsystem, analyzing the irreversibilities caused by heat transfer and flow in this line. Thus, it fills a gap rarely addressed in the literature and provides new findings about the critical parameters of the system. During the mathematical modelling stage, entropy production was formulated based on design parameters such as pipe diameter, pipe length, and fuel mass flow rate. The model considered the fluid inlet-outlet entropies, heat losses, and entropy production arising from pressure drops. Thus, the total entropy production was determined as a measure of irreversible energy losses, and the minimization objective function was defined. This process resulted in a multivariable and non-linear optimization problem. A genetic algorithm was used to solve the problem. Genetic algorithms can produce effective results in large search spaces and approach the optimal solution without getting stuck in local minima, thanks to their structures inspired by biological evolution principles. Using this method, the complex relationships between pipe diameter, length and fuel flow rate were solved, and the optimal design parameters were obtained. Physical constraints and thermal limitations appropriate to the flight scenarios were taken into account during the optimization process. To ensure the reliability of the mathematical model, a physical model was established in the Simscape environment. In this model, system performance was examined for different fuel flow rates, and the results obtained were compared with the mathematical model. The analyses showed a high degree of agreement, confirming the accuracy of the developed methodology. Physical modelling also provided the opportunity to evaluate how the parameters determined by optimization affect system behavior under practical conditions. The study resulted in a minimum entropy production of approximately 90 kW/K, representing a 67.3% reduction in entropy production compared to the initial state. This value is consistent with those reported in the literature for similar systems, demonstrating that the study provides strong validation from both theoretical and practical perspectives. The most significant achievements of this thesis include the application of entropy production minimization to aircraft fuel thermal management systems, the effective use of genetic algorithm-based multi-variable optimization, the integration of Simscape-based physical modelling for verification purposes, and a detailed examination of the recirculation line, which is largely overlooked in the literature. Thus, both the overall performance of the system and a unique subsystem analysis have been conducted. The practical value of the study lies in its potential to increase energy efficiency and operational reliability in aircraft thermal management. Reducing energy losses in the fuel line provides a more stable temperature profile, increased thermal efficiency, and improved equipment life. These findings directly contribute to engineering applications in the design of thermal systems in the aviation industry. Furthermore, the use of the developed methodology in the early design stages has the potential to reduce engineering costs and improve system performance. However, the study has certain limitations. The investigations were conducted under steady flight conditions, and time-dependent dynamics were not taken into account. The effects of the pump, valve, and other control elements were not included in the model; the focus was solely on the recirculation line. Furthermore, the parameter ranges used in the optimization process were limited to specific literature data, and validity for different aircraft types and operational scenarios was not additionally tested. Recommendations for future work include performing time-dependent analyses, integrating the dynamic effects of control elements into the model, testing alternative coolants other than fuel, investigating entropy production in other components of the system, and performing parameter optimizations for different aircraft types. In line with these recommendations, a more comprehensive and holistic thermal management system optimization can be achieved. In conclusion, this thesis study has demonstrated the applicability of the entropy minimization approach in the design of aircraft fuel thermal management systems and emphasized the importance of the recirculation line, which has been addressed only to a limited extent in the literature. By comprehensively integrating mathematical modelling, optimization, and physical validation steps, this study offers valuable contributions to both academic literature and engineering applications.
