Özet

Endüstriyel tahrik sistemlerinde son yıllarda yaşanan teknolojik gelişmeler, daha yüksek çalışma hızları, daha kompakt yapılar ve daha yüksek güç yoğunlukları gereksinimini beraberinde getirmiştir. Bu doğrultuda, mekanik iletim elemanlarını ortadan kaldıran dişlisiz ve doğrudan tahrikli sistemler; daha yüksek verim, düşük bakım gereksinimi ve artan sistem güvenilirliği sağlamaları nedeniyle birçok yüksek hızlı uygulamada tercih edilmektedir. Özellikle yüksek hızlarda çalışması gereken, mekanik dayanımın ve işletme güvenliğinin kritik olduğu uygulamalarda kütlesel rotorlu asenkron motorlar (KRAM), tek parça rotor yapıları, sağlam mekanik özellikleri ve hız ya da konum algılayıcısına ihtiyaç duymadan çalışabilmeleri sayesinde önemli bir alternatif olarak öne çıkmaktadır. Bununla birlikte, kütlesel rotorlu asenkron motorların en önemli olumsuz yanı, rotor yapısının stator kaynaklı uzaysal ve zamansal harmonikleri etkin biçimde bastıramaması nedeniyle ortaya çıkan yüksek rotor kayıpları ve düşük güç faktörüdür. Yüksek hızlı çalışmada besleme frekansının artması, hava aralığında oluşan harmoniklerin etkisini artırmakta ve rotor içerisinde yoğun girdap akımlarına yol açmaktadır. Bu durum, motor verimini sınırlayan temel faktörlerden biri hâline gelmektedir. Literatürde bu olumsuzlukları azaltmaya yönelik olarak eksenel yarık yöntemi, yarık eğikliği, rotor kaplama ve uç halka uygulamaları gibi çeşitli yöntemler önerilmiş olsa da, bu yaklaşımlar genellikle mekanik sınırlamalar veya üretim zorlukları getirmektedir. Bu tez çalışmasında, yüksek hızlı kütlesel rotorlu asenkron motorların elektromanyetik başarımını iyileştirmek amacıyla sıralı ve sistematik bir rotor optimizasyon yaklaşımı benimsenmiştir. Çalışma, öncelikle referans bir kütlesel rotorlu asenkron motorun mekanik ve elektromanyetik analizleri ile başlamaktadır. Bu referans makine, tüm karşılaştırmalar için temel oluşturacak şekilde belirlenmiş ve güvenli yüksek hızlı çalışmayı sağlayacak biçimde değerlendirilmiştir. İlk optimizasyon aşamasında, rotor üzerinde açılan eksenel yarıkların genişliği ve derinliği parametrik olarak değiştirilmiş ve optimum yarık geometrisi belirlenmiştir. Bu aşamada, yarık geometrisinin manyetik akı dağılımı, elektromanyetik moment üretimi, rotor kayıpları ve güç faktörü üzerindeki etkileri ayrıntılı olarak incelenmiştir. Elde edilen sonuçlar doğrultusunda, dar ve derin yarıkların moment üretimini özellikle düşük kayma bölgelerinde belirgin biçimde artırdığı gözlemlenmiştir. İkinci aşamada, optimize edilen yarıklı rotor yapısına farklı yarık eğiklik açıları uygulanarak hava aralığı harmoniklerinin bastırılması ve moment dalgalanmasının azaltılması hedeflenmiştir. Yapılan analizler sonucunda, moment düzlüğünü iyileştiren ve kayıpları kabul edilebilir seviyelerde tutan uygun bir eğiklik açısı belirlenmiştir. Üçüncü aşamada ise, eğiklik içermeyen optimize yarıklı rotorun yarık genişliği rotor çevresi boyunca değişken hâle getirilerek makine başarımı üzerindeki etkileri incelenmiştir. Bu yaklaşım ile beklenen başarım artışı tam olarak sağlanamamış ve bazı başarım kriterleri arasında olumsuz ödünleşimler ortaya çıkmıştır. Son aşamada, nihai makine başarım iyileştirmesini sağlamak amacıyla rotor uç bölgelerine bakır giydirme uygulanmıştır. Bu uygulama, rotor kayıplarının azaltılması, moment dalgalanmasının düşürülmesi ve genel verimin artırılması açısından olumlu sonuçlar vermiştir. Sonuç olarak, bu tez çalışması, yüksek hızlı kütlesel rotorlu asenkron motorlarda rotor başarımının artırılmasına yönelik özgün ve aşamalı bir tasarım yaklaşımı sunmakta; rotor geometrisi optimizasyonu ile iletken malzeme uygulamasının birlikte kullanımının etkinliğini ortaya koymaktadır. Elde edilen bulgular, hem akademik literatüre katkı sağlamakta hem de yüksek hızlı endüstriyel tahrik sistemleri için uygulanabilir tasarım sonuçları sunmaktadır.

The continuous advancement of industrial manufacturing systems, transportation technologies, and high-performance process equipment has led to a rapidly increasing demand for electrical drive systems that are compact, lightweight, and capable of operating at high rotational speeds while delivering high power density. In many contemporary industrial applications—including compressors, turbo-machinery, spindles, pumps, and direct-drive systems—mechanical simplicity, operational reliability, and safety are of critical importance. The elimination of mechanical transmission components has become a key design objective in such systems, as it enables reduced maintenance requirements, improved dynamic response, and enhanced overall system efficiency. Consequently, gearless and direct-drive electric motor solutions have attracted considerable attention in both academic research and industrial development. Within this framework, solid rotor induction motors (SRIMs) have emerged as a promising alternative to conventional squirrel-cage induction motors, particularly for high-speed applications. The most distinctive advantage of SRIMs is their monolithic rotor structure, which provides exceptional mechanical robustness and high resistance to centrifugal stresses encountered at elevated rotational speeds. Unlike laminated rotors or bar-type squirrel-cage designs, the solid rotor configuration enables safe operation at high peripheral velocities while maintaining structural integrity. Moreover, the absence of rotor windings, rotor bars, and short-circuit rings simplifies the mechanical construction and significantly enhances operational reliability. These features make SRIMs especially suitable for harsh environments and sensorless control applications, where mechanical durability and fault tolerance are essential. Despite their superior mechanical characteristics, solid rotor induction motors suffer from inherent electromagnetic performance limitations when compared to conventional squirrel-cage induction motors. The absence of rotor slots and laminations limits the suppression of spatial and temporal harmonics originating from stator slotting, winding distribution, and air-gap permeance variations. As a result, strong air-gap harmonic components are induced during operation, leading to pronounced eddy current formation within the solid rotor body. These eddy currents cause excessive rotor losses, increased thermal stress, reduced efficiency, and a generally low power factor. These adverse effects become increasingly severe under high-speed operating conditions, where elevated supply frequencies intensify harmonic excitation and slip-dependent loss mechanisms. One of the fundamental electromagnetic limitations of SRIMs is the weak penetration of magnetic flux into the rotor core. Due to the skin effect, magnetic fields tend to concentrate near the rotor surface, resulting in surface-dominated eddy currents that restrict the effective torque-producing flux within the rotor body. Consequently, electromagnetic torque capability is significantly limited, particularly at low slip values that are typically preferred for efficient steady-state operation. This characteristic poses a major challenge for high-speed drive applications, where it is necessary to simultaneously achieve sufficient torque, low losses, and high efficiency. To mitigate these limitations, various rotor modification and performance enhancement techniques have been proposed, including axial slitting, rotor surface treatment, conductive material integration, and slot skewing. While these approaches can improve torque production and reduce losses to a certain extent, they often introduce new trade-offs related to mechanical feasibility, manufacturing complexity, thermal expansion, and centrifugal stress sensitivity. Therefore, a systematic and stepby-step optimization approach is required to evaluate the individual and combined effects of different rotor modifications and to identify a balanced and practically feasible design solution. The primary objective of this thesis is to improve the electromagnetic performance of a high-speed solid rotor induction motor through a sequential rotor optimization strategy. Rather than applying multiple design modifications simultaneously, the study follows a structured methodology in which each modification stage is evaluated independently and then built upon the outcomes of the previous stage. This approach enables a clear understanding of the performance contribution and limitations of each design parameter. The study begins with the detailed analysis of a reference solid rotor induction motor, which serves as the baseline design. Both mechanical and electromagnetic characteristics of the reference motor are investigated to establish a consistent and reliable comparison framework. Mechanical constraints such as maximum allowable peripheral speed, centrifugal stress limits, and critical rotational speeds are analytically evaluated to ensure safe operation at high speeds. Material properties including elastic modulus, Poisson's ratio, and density are considered to determine rotor stiffness and structural integrity. This mechanically feasible reference design forms the foundation for all subsequent optimization stages. Following the reference motor analysis, the first optimization stage focuses on axial slit geometry optimization. In this phase, the rotor is modified by introducing axial slits with constant geometry along the rotor circumference. The slit width and slit depth are systematically varied over a wide parametric range to investigate their influence on magnetic flux penetration, electromagnetic torque production, rotor losses, magnetization current, and slip-dependent behavior. This stage aims to identify the optimal combination of slit width and depth that provides a favorable compromise between torque enhancement and loss increase. The results of this analysis reveal that deeper axial slits with relatively narrow widths significantly improve flux penetration into the rotor core, leading to substantial torque enhancement, particularly in low-slip operating regions. In the second stage of the study, the optimized axially slitted rotor obtained from the first stage is further improved by introducing slot skewing. Different skew angles are applied to the previously optimized slit geometry in order to investigate their effects on air-gap harmonic suppression, torque ripple reduction, and overall electromagnetic performance. Slot skewing alters the spatial alignment between stator-induced harmonics and rotor current paths, thereby reducing the impact of dominant low-order harmonics. Through comparative analysis, an appropriate skew angle is identified that reduces torque ripple and improves smoothness of operation while preserving acceptable torque levels and loss characteristics. After determining the optimal slit geometry and skew angle, the third stage of the research explores an alternative rotor design concept based on circumferential variation of axial slit width. In this phase, the slit width of the optimized slotted rotor— without skew—is intentionally increased and decreased along the rotor periphery. The objective of this approach is to spatially modify rotor impedance characteristics and further tailor magnetic flux penetration and harmonic behavior. Detailed electromagnetic analysis is conducted to evaluate the impact of circumferentially variable slit width on torque production, losses, and efficiency. However, the results indicate that this design approach does not achieve the desired overall performance improvements and introduces unfavorable trade-offs between torque enhancement and loss behavior. Based on the insights obtained from the previous optimization stages, a final rotor modification is introduced to address the remaining performance limitations. In the last stage of the study, copper coating is applied to the rotor end regions of the optimized axially slitted machine without skew. This copper end treatment is intended to reduce effective rotor resistance, improve current distribution, and mitigate torque ripple. By providing a lower-resistance current path at the rotor ends, the copper coating significantly alters the electromagnetic behavior of the rotor, leading to reduced rotor losses and improved torque smoothness. Simulation results demonstrate that the final rotor configuration—combining optimized axial slit geometry with copper-coated rotor ends—achieves superior overall performance compared to all previously investigated designs. The final design exhibits reduced rotor losses, lower torque ripple, improved efficiency, and enhanced electromagnetic torque characteristics while maintaining the mechanical robustness required for high-speed operation. These results confirm that combining geometric optimization with targeted conductive enhancement represents an effective strategy for improving SRIM performance. The findings of this thesis demonstrate that a sequential and systematic rotor optimization methodology provides a powerful and flexible design framework for high-speed solid rotor induction motors. By progressing through axial slit geometry optimization, skew angle investigation, circumferential slit variation analysis, and copper end treatment, the study highlights both the benefits and limitations of each design modification stage. From an industrial perspective, the proposed design strategy offers significant potential for high-speed drive systems requiring high reliability, low torque ripple, reduced losses, and high efficiency. When combined with modern power electronics and advanced variable frequency drive technologies, the optimized solid rotor induction motor designs presented in this thesis contribute to both the academic understanding of electromagnetic phenomena in solid rotor machines and the practical development of high-performance electrical drives for demanding industrial applications.
