Dünya genelinde her yıl gerçekleştirilen on milyonlarca tarifeli uçuş, hava aracı filolarının yoğun kullanımına ve uzun hizmet ömürlerine sahip olmasını zorunlu kılmaktadır.
In the 21st century, the rapid acceleration of globalization has significantly increased the importance of air transportation for both passenger and cargo operations. The continuous growth of international trade, e-commerce, and time-critical logistics has resulted in a substantial increase in aircraft utilization rates worldwide. Today, tens of millions of scheduled flights are performed annually, forcing airline fleets to operate at high utilization levels and often beyond their originally planned economic life cycles. Under these conditions, understanding the relationship between aircraft age and maintenance cost has become a critical issue for airline operators, particularly for those operating under cost-sensitive business models. Aircraft maintenance practices have evolved considerably over time. In early aviation, maintenance activities were primarily corrective in nature, focusing on fault rectification after failures occurred. However, as aviation technology matured and safety regulations became more stringent, maintenance philosophy shifted toward the concept of Continuing Airworthiness. This concept aims to ensure that aircraft remain in a safe and airworthy condition throughout their operational life by means of preventive inspections, scheduled maintenance tasks, mandatory airworthiness directives, service bulletins, and life-limited component management. While this approach has significantly improved flight safety, it has also introduced complex and costly maintenance structures, especially as aircraft age. In parallel with the growing demand for air transportation, aircraft manufacturers have faced limitations in production capacity, supply chain disruptions, and long delivery lead times. As a result, many airlines—particularly cargo operators and low-cost carriers—have increasingly turned toward second-hand and aging aircraft to expand or sustain their fleets. In some cases, aircraft previously considered near retirement have been returned to active service. Although such aircraft offer lower acquisition or leasing costs, they often come with higher and more uncertain maintenance expenses. Quantifying these costs and understanding their associated risks is therefore essential for informed fleet planning and maintenance strategy development. The primary objective of this study is to analyze the impact of aircraft age on maintenance costs within the framework of continuous airworthiness, using quantitative and engineering-based methods. The research focuses on a low-cost cargo airline operator and utilizes real operational maintenance data obtained from its fleet. The dataset includes wide-body cargo aircraft of two different technological generations: the Airbus A300-600 and the Airbus A330. In particular, the A300-600 aircraft provide a rare opportunity to analyze long-term maintenance behavior, as data spanning up to approximately 35 years of aircraft age are available. Aircraft aging is a multifaceted process influenced by both physical and operational factors. Physical aging mechanisms include structural fatigue, corrosion, and material degradation, while operational factors involve flight hours, flight cycles, environmental conditions, and operational intensity. As aircraft age, these mechanisms interact and lead to an increase in inspection findings, structural repairs, and maintenance task complexity. Consequently, both scheduled (planned) and unscheduled (unplanned) maintenance activities tend to increase, often in a non-linear and difficult-to-predict manner. This study does not treat aircraft aging as a purely theoretical concept; instead, it examines its practical implications through actual maintenance cost records. A multi-layered analytical framework is adopted in this research. First, observational analyses are performed at both individual aircraft and fleet-average levels to examine how maintenance costs evolve with increasing aircraft age. This initial step allows for the identification of general trends, anomalies, and aircraft-specific behaviors. Time-series perspectives are used to distinguish between short-term fluctuations and long-term cost evolution patterns. In the second stage, parametric regression models are employed to quantify the relationship between aircraft age and maintenance cost. Given the non-linear nature of maintenance cost growth, log-polynomial regression models are used rather than simple linear formulations. These models enable the estimation of marginal cost increases across different age intervals and allow comparisons between younger and older aircraft groups. However, recognizing the limitations of strict functional form assumptions, parametric modeling is complemented with non-parametric trend analysis. Locally Weighted Scatterplot Smoothing (LOWESS) is applied to capture the underlying cost behavior without imposing a predefined mathematical structure. This method proves particularly useful in identifying local structural changes in maintenance cost behavior, such as sudden increases associated with major maintenance checks or age-related structural inspections. The combined use of parametric and non-parametric methods allows statistical results to be cross-validated against engineering intuition. Beyond expected values, this study explicitly addresses uncertainty and variability in maintenance costs. Residual and variance analyses are conducted to investigate whether maintenance cost variability remains constant across aircraft age or increases as aircraft grow older. The results indicate a clear heteroskedastic structure, where cost variability increases significantly with aircraft age. This finding implies that aging aircraft are not only more expensive to maintain on average, but also less predictable in terms of annual maintenance expenditures. To evaluate the long-term financial implications of different fleet strategies, cumulative maintenance cost analysis is performed within a Total Cost of Ownership (TCO) framework. By aggregating maintenance costs over a defined operational period, the study compares younger aircraft strategies with second-hand or aging aircraft strategies. This approach highlights how short-term acquisition advantages may be offset by higher long-term maintenance burdens, providing a more comprehensive basis for fleet planning decisions. Finally, future maintenance cost uncertainty is modeled using Monte Carlo simulation. Based on statistical properties derived from historical maintenance data, multiple stochastic future scenarios are generated for both younger and aging aircraft groups. These simulations project maintenance costs over a five-year horizon and allow the estimation of the probability that annual maintenance costs exceed a critical threshold. In this study, high-cost events are defined using a risk-based criterion corresponding approximately to the mean maintenance cost plus two standard deviations, representing rare but operationally significant outcomes. Simulation results show a pronounced difference between younger and aging aircraft. While younger aircraft exhibit relatively low expected costs and narrow cost distributions, aging aircraft demonstrate substantially wider distributions and a significantly higher probability of extreme cost realizations. In practical terms, this means that aging aircraft not only impose higher average maintenance costs, but also expose operators to greater budget overrun risk. The findings of this study have important implications for fleet management, maintenance planning, and financial risk assessment. Decisions based solely on average maintenance costs may underestimate the true operational risk associated with aging aircraft. Instead, a risk-aware approach that incorporates cost variability, uncertainty, and upper-tail behavior is required. This is particularly relevant for cargo operators and low-cost airlines, where maintenance-related budget shocks can have a disproportionate impact on overall financial performance. Several limitations of this study should be acknowledged. The analysis is based on data from a single airline operator and focuses primarily on heavy maintenance costs. Engine, landing gear, and auxiliary power unit costs are treated as largely predictable due to overhaul practices and are therefore excluded from detailed analysis. In addition, the study assumes a relatively stable regulatory and maintenance philosophy environment over time. Changes in regulations, maintenance programs, or inspection requirements may alter future cost behavior. Looking forward, emerging technologies such as Structural Health Monitoring (SHM), embedded sensing systems, and so-called“smart skin”applications have the potential to fundamentally change aircraft maintenance practices. By enabling earlier detection of structural damage and more condition-based maintenance, these technologies may reduce uncertainty and improve cost predictability, particularly for aging aircraft. However, their widespread adoption remains constrained by certification requirements, integration costs, and technological maturity. As such, maintenance cost uncertainty is likely to remain a critical issue in the near to medium term. In conclusion, this study demonstrates that aircraft age has a significant and non-linear impact on maintenance costs, affecting not only expected cost levels but also cost variability and risk. By combining deterministic and probabilistic methods within a unified engineering framework, the research provides a comprehensive assessment of maintenance cost behavior across the aircraft life cycle. The results emphasize the need for risk-informed fleet and maintenance decision-making and contribute to a more realistic understanding of the economic challenges associated with operating aging aircraft.
