Özet

Bu tez çalışmasında, lityum iyon batarya (LIB) üretim tesislerinde ortaya çıkan yangın tehlikeleri, proses adımları, kullanılan malzemelerin özellikleri, uluslararası standartların gereklilikleri ve hem yapısal hem de operasyonel yangın güvenliği yaklaşımları bütüncül bir bakış açısıyla ele alınmıştır. LIB üretim sürecinin tüm aşamaları; hammadde kabulü, karıştırma, kaplama, kurutma, takvimlendirme, dilimleme, vakumlu kurutma, ayırma, istifleme veya sarma, hücre kapama, elektrolit dolumu, hadde ile presleme, formasyon, gaz giderme, yaşlandırma, EOL testleri, derecelendirme, paketleme ve depolama olmak üzere ayrıntılı biçimde incelenmiştir. Yapılan değerlendirmeler, LIB üretim süreçlerinin yalnızca kimyasal yanıcılık açısından değil, aynı zamanda elektrokimyasal reaksiyonlar, termal stresler, toz oluşumu, solvent buharları, yüksek enerji yoğunluklu hücre grupları ve kritik proses adımlarında görülen zincirleme reaksiyon olasılığı nedeniyle yüksek yangın tehlikesi içerdiğini ortaya koymuştur. Hammadde depolama alanları, katot malzemelerinin oksitleyici özellikleri, elektrolitlerin düşük parlama noktaları ve çözücülerin uçuculuğu nedeniyle yangın tehlikesinin başladığı ilk alanlardan biridir. Bunu izleyen karıştırma, kaplama ve kurutma gibi adımlarda solvent buharlarının birikimi, ısıtıcı yüzeyler ve kıvılcım kaynakları nedeniyle tutuşma potansiyeli artmaktadır. Elektrolit dolumu, formasyon ve yaşlandırma adımları ise yanıcı solventlerin doğrudan kullanıldığı, çok sayıda hücrenin aynı anda şarj edilip deşarj edildiği, termal kaçağın tetiklenme riskinin en yüksek olduğu kritik süreçlerdir. Bu adımlarda oluşabilecek ısıl dengesizlikler, hidrojen florür gibi toksik gazların salınması ve zincirleme reaksiyonlarla pekişen termal kaçak davranışı, LIB tesislerini yüksek tehlike sınıfına dahil eden temel nedenler arasındadır. Bu risklerin anlaşılabilmesi amacıyla çalışmada, TS EN ISO 19353:2019 standardına dayalı risk değerlendirme metodolojisi kullanılarak LIB üretim proseslerine özgü bir risk grafiği oluşturulmuş ve her proses adımı yanıcı madde miktarı, tutuşma kaynağı varlığı, yayılma potansiyeli ve kontrol edilebilirlik düzeyi açısından sistematik biçimde analiz edilmiştir. Analiz sonuçları, formasyon, yaşlandırma, elektrolit dolumu ve paketleme aşamalarının en yüksek risk seviyesine sahip olduğunu göstermiştir. Diğer üretim adımları ise daha düşük risk seviyelerinde olmakla birlikte operasyonel hatalar, ekipman arızaları veya kontrolsüz solvent buharı salınımı durumlarında tehlike seviyeleri artabilmektedir. LIB üretim tesislerinin yangın tehlike sınıflandırması hem ulusal hem de uluslararası standartlar temelinde ele alınmıştır. BYKHY Madde 17 uyarınca yanıcı, parlayıcı ve patlayıcı maddelerin bulunduğu alanlar“yüksek tehlikeli yer”olarak tanımlandığından, LIB üretim tesisleri bu kapsamın doğrudan bir karşılığıdır. Benzer şekilde NFPA 855 ve NFPA 101 standartları, büyük miktarda enerji depolayan sistemleri yüksek tehlikeli içerik olarak değerlendirmektedir. FM Global 7-112 dokümanları da LIB üretim tesislerinin solvent bazlı yangın riski nedeniyle yüksek tehlikeli endüstriyel yerleşimlerle eşdeğer güvenlik gereksinimlerine sahip olduğunu vurgulamaktadır. Bu nedenle LIB tesislerinin tasarım, işletme ve denetim aşamalarında yüksek tehlike sınıfına uygun yapısal güvenlik önlemlerinin uygulanması gerekmektedir. Yangın güvenliği stratejilerinin oluşturulmasında yapısal dayanım, yangın bölmelendirmesi, duman kontrol sistemleri, PV çatılarının güvenliği, elektronik ekipman alanlarında otomatik söndürme sistemleri, tahliye ve destekleyici sistemler geniş kapsamlı olarak değerlendirilmiştir. Proses güvenliğinde ise temiz oda sınıflandırmaları, algılama teknolojileri, su bazlı aktif yangın koruma sistemleri, sprinkler tasarımları, su sisi uygulamaları ve katkı maddelerinin etkinliği analiz edilmiştir. Su bazlı sistemlerin termal kaçak sirayetini sınırlamada en etkili yöntem olduğu, buna karşılık gazlı söndürme sistemlerinin alev bastırmada etkili olmasına rağmen soğutma kapasitesinin yetersiz kalması nedeniyle termal kaçağın yeniden tetiklenmesini önlemede sınırlı olduğu görülmüştür. Tezin özgün çıktısı olan Fail-Safe Hücre Transfer Kutusu (FHTK), termal kaçak şüphesi taşıyan hücre veya modüllerin üretim hattından güvenli bir şekilde uzaklaştırılması için tasarlanmış yenilikçi bir mühendislik çözümüdür. Çift cidarlı çelik gövdesi, taş yünü izolasyonu, mekanik dayanımı, basınç altında bütünlüğünü koruyan yapısal özellikleri ve özel hücre kaldırma aparatı ile operasyonel güvenlik açısından etkin bir çözüm sunduğu yapılan testlerde doğrulanmıştır. FHTK'nın maliyet yapısı, fizibilite değerlendirmesi ve risk azaltım performansı incelendiğinde, ekipmanın özellikle formasyon ve yaşlandırma süreçlerinde yangın güvenliğine anlamlı katkı sağladığı görülmüştür. FHTK entegrasyonunun risk değerlendirme tablolarında şiddet puanını azaltarak toplam risk seviyesini düşürdüğü, olayın üretim hattı ve personel üzerinde yaratabileceği etkilerin azaltılmasına yardımcı olduğu belirlenmiştir. Bu çalışma, LIB üretim tesislerinde yangın risklerinin tanımlanması, değerlendirilmesi ve kontrol altına alınması için kapsamlı bir yaklaşım sunarak hem ulusal literatürdeki eksikliği gidermekte hem de tesis işletmecileri, yangın güvenliği uzmanları ve sigorta kuruluşları için rehber niteliğinde bir kaynak oluşturmaktadır.

This thesis presents a comprehensive examination of the fire hazards inherent in lithium-ion battery (LIB) cell production, focusing on material characteristics, process-specific ignition mechanisms, and the structural, technical, and operational fire protection measures required in modern manufacturing environments. Each stage of the LIB manufacturing chain, including raw material storage, mixing, coating, drying, calendaring, slitting, vacuum drying, separation, stacking or winding, cell closing, electrolyte filling, pressing, formation, degassing, aging, end-of-line testing, grading, packaging, and storage, is analyzed to reveal the unique risks associated with electrochemical production processes. The rapid expansion of global battery manufacturing has increased the complexity of fire safety challenges due to the reactive nature of materials used. Cathode powders contain oxidizing components that can release oxygen under elevated temperatures, while carbonate-based electrolytes have low flash points and high volatility. Interactions between these materials and the thermal, mechanical, and electrical inputs of production equipment create a complex hazard landscape. Early hazards emerge during raw material storage, where damaged packaging, improper handling, or chemical spills may generate flammable vapors or combustible dusts. As production progresses into mixing, coating, and drying operations, additional ignition sources appear. These include high-shear equipment, solvent-rich atmospheres, and thermal loads introduced by drying ovens. Although some intermediate processes, such as calendaring or slitting, use smaller quantities of flammable materials, they still pose fire risks due to potential frictional heating or spark formation. The electrolyte filling, formation, and aging stages present the highest overall risk. These steps involve large numbers of cells undergoing electrochemical reactions simultaneously, which can produce significant heat, internal pressure increases, and gas generation. Minor defects in these stages may trigger thermal runaway, a self-accelerating reaction characterized by rapid temperature rise, electrolyte vaporization, oxygen release, and flame spread. A risk assessment methodology based on TS EN ISO 19353:2019 is used to systematically evaluate each process step. The analysis considers the amount of combustible material present, the likelihood of ignition, the potential for fire spread to adjacent equipment or cell groups, and the controllability of incidents. Results indicate that formation and aging processes have the highest risk levels, followed by electrolyte filling and packaging. Even downstream processes maintain considerable hazard potential due to the accumulation of energized cells. These findings demonstrate that LIB production facilities require specialized protection strategies beyond general industrial fire safety measures. In parallel with this process-based analysis, the regulatory classification of LIB manufacturing facilities is examined within both national and international fire safety frameworks. Under the Turkish fire code, the Regulation on Fire Protection of Buildings (BYKHY) defines hazardous areas and hazard classes for the purpose of determining fire risk levels in buildings, and Article 17 of the Regulation classifies locations containing flammable, ignitable, or explosive substances as high-hazard occupancies. This definition directly applies to LIB production environments due to the extensive use of organic solvents, oxidizing cathode materials, and high-energy-density cells. International standards reach the same conclusion. NFPA 855, NFPA 101, and FM Global Data Sheet 7-112 similarly identify LIB manufacturing as a high-hazard industrial activity requiring enhanced fire resistance, compartmentation, explosion-protected electrical systems, and advanced fire detection and suppression measures. Together, these regulatory frameworks provide the technical basis for the selection of building layouts, ventilation concepts, and fire protection systems in modern battery factories. In line with these regulatory and risk-based requirements, the design of LIB manufacturing facilities must address not only fire resistance but also the functional behavior of smoke, heat, and energy release during an incident. Structural fire safety measures such as fire compartmentation, load-bearing fire resistance, and controlled roof designs play a critical role in preventing fire spread and limiting structural damage. In particular, photovoltaic (PV) roof systems, which are increasingly installed on large industrial buildings, introduce additional ignition sources and electrical hazards that must be incorporated into fire safety planning. Their interaction with smoke exhaust openings and fire-fighting access points requires careful coordination to avoid obstructing ventilation and emergency response. Smoke control systems are equally essential in LIB production environments due to the release of large volumes of toxic and flammable gases during thermal runaway. Effective smoke exhaust and make-up air strategies reduce the accumulation of hazardous atmospheres, improve visibility for evacuation and fire-fighting operations, and limit the spread of heat and combustion products to adjacent compartments. These systems are particularly important in cleanroom areas, where airflow patterns can otherwise transport flammable vapors and reaction gases over long distances within the facility. Fire protection of electronic equipment areas, such as control rooms, battery management systems, and power distribution units, is another critical aspect of overall facility safety. Failure of these systems during a fire can lead to loss of monitoring, control, and emergency shutdown capability, significantly worsening the consequences of an incident. Automatic fire suppression systems in these areas therefore provide not only asset protection but also a vital contribution to operational safety and incident management. The effectiveness of engineering controls is further enhanced by the integration of the Fail-Safe Cell Transfer Box (FHTK) into high-risk production stages. Beyond its physical containment function, the FHTK directly influences the quantitative risk profile of the facility. In the risk assessment tables developed in this study, the use of the FHTK reduces severity scores by limiting the potential for fire spread from a single failing cell to adjacent equipment or cell groups. This reduction in severity leads to a measurable decrease in overall risk levels, particularly in formation and aging processes where the density of energized cells is highest. As a result, the FHTK does not merely act as an emergency handling device but becomes an integral part of the facility's fire risk mitigation strategy. The integration of risk-based analysis with regulatory requirements allows fire protection strategies to be optimized for both life safety and property protection. Structural measures such as fire-resistant construction, smoke control, and roof design are complemented by process-oriented solutions including early gas and heat detection, solvent vapor monitoring, and rapid intervention capabilities Based on these classifications, the thesis proposes integrated fire safety strategies that address both structural and process-specific needs. Structural protection includes the design of fire-resistant building elements, efficient smoke control systems, safe roof configurations, and appropriate extinguishing systems for electronic equipment. Process protection emphasizes cleanroom standards, advanced detection technologies, continuous VOC and gas monitoring, particulate sensing, and thermal anomaly detection. Among active suppression systems, water-based solutions such as sprinklers and water mist are identified as the most effective for limiting thermal runaway propagation due to their superior cooling effect. Gaseous clean agents can suppress flames but cannot reliably halt thermal runaway because of insufficient heat absorption capacity, thus their use is recommended only in secondary or localized applications. Portable extinguishers such as aqueous vermiculite units can stabilize small-scale incidents, while dry chemical extinguishers are useful in external areas or rooftop installations. Machine-specific fire hazards are evaluated in accordance with the Machinery Safety Directive 2006/42/EC and TS EN ISO 12100, highlighting the importance of life-cycle-based hazard assessment. Fire risks arising from electrical failures, hydraulic leaks, frictional heating, or dust accumulation must be mitigated through integrated machine safeguards and appropriate maintenance strategies. A critical challenge in LIB manufacturing is the management of incipient thermal runaway events before they escalate into uncontrollable fires. Experimental and field data reported in the literature indicate that lithium-ion cells typically release flammable and toxic gases (off-gas) several minutes before visible smoke or flame appears, creating a short but highly valuable early-warning window. This interval, often on the order of several minutes, provides a unique opportunity for targeted intervention if suitable operational and engineering tools are available. However, most existing LIB production lines lack a dedicated means of isolating and removing a suspect cell or module once abnormal behavior has been detected, leaving facilities dependent on fixed fire protection systems that are activated only after ignition has already occurred. The Fail-Safe Cell Transfer Box (FHTK) developed in this thesis directly addresses this gap by transforming early detection into an actionable risk-control mechanism. Rather than attempting to suppress a thermal runaway in place, the FHTK enables the rapid physical isolation of a cell or module that exhibits abnormal temperature rise or off-gas release. This shifts the fire safety strategy from reactive suppression to proactive containment, which is particularly valuable in high-density formation and aging areas where large numbers of energized cells are concentrated. From an engineering perspective, the FHTK is designed as a mobile, passive-safety system that combines mechanical strength, thermal insulation, and controlled pressure relief. Its double-wall steel construction with an internal mineral-wool insulation layer provides a thermal barrier that limits heat transfer to the external surface, allowing operators to handle and transport a potentially unstable cell without direct exposure to hazardous temperatures. At the same time, the enclosure is equipped with pressure-relief and monitoring features that allow internal conditions to be observed without opening the container, thereby preventing the release of flammable gases into the surrounding production environment. The risk-reduction effect of the FHTK is reflected in the probabilistic-severity framework applied in this study. While the likelihood of a cell developing a thermal runaway is not altered by the presence of the FHTK, the potential severity of the resulting event is significantly reduced. By physically separating the affected cell from adjacent equipment and other energized cells, the FHTK prevents escalation from a localized failure to a multi-cell or facility-level fire. In the risk matrices developed for key production stages, this translates into a substantial reduction in severity scores and, consequently, a lower overall risk rating, particularly in formation and aging operations. Beyond its safety function, the FHTK also provides measurable operational and economic benefits. By enabling the controlled removal and quarantine of suspect cells, it reduces the likelihood of extended line shutdowns, contamination of cleanroom environments, and secondary damage to high-value production equipment. In facilities where downtime and post-incident recovery costs are extremely high, even the prevention of a single major thermal runaway event can offset the investment cost of multiple FHTK units. For this reason, the FHTK can be regarded not only as a safety device but also as a cost-effective risk-management tool within the broader fire protection strategy of LIB manufacturing plants. In conclusion, LIB production facilities require a multilayered fire safety framework that integrates structural resilience, process-specific suppression strategies, advanced detection technologies, well-defined operational procedures, and specialized emergency handling equipment. This study contributes to the limited national literature on LIB production safety and provides a practical reference for facility operators, fire protection professionals, insurance institutions, and regulatory authorities involved in high-hazard industrial environments.
